If these contaminants are not adequately controlled before casting, they can affect the internal quality of the solidified metal.

Hydrogen is particularly important because its solubility changes significantly between liquid and solid aluminum. As the metal solidifies, excess hydrogen can form gas pores when it cannot escape from the melt. They cannot.

Dissolved hydrogen, solid inclusions, surface oxides and unwanted chemical elements require different treatment mechanisms.

Desgasificación is primarily used to reduce dissolved hydrogen.
Filtración physically removes solid non-metallic inclusions.
Flux treatment can assist with hydrogen removal, inclusion separation and oxide/dross management depending on the formulation.
Alloy and impurity control addresses elements that cannot simply be removed by a ceramic filter or inert-gas treatment.

This distinction is important when designing a melt-treatment system because improving one quality parameter does not automatically correct another.

How Is Molten Aluminum Degassed?

Degassing removes dissolved hydrogen by increasing the contact between the molten metal and a gas phase with a low hydrogen concentration.

In rotary degassing, an inert gas such as nitrogen or argon is introduced through a rotating shaft and rotor. The rotor disperses the gas into fine bubbles throughout the melt. Hydrogen then transfers from the liquid aluminum into the bubbles, which rise to the surface and leave the melt.

The efficiency of this process depends on more than gas flow rate. Rotor design, rotational speed, immersion depth, treatment time, melt temperature and bubble dispersion all influence the gas-metal contact area.

A typical melt-treatment sequence may therefore be:

Melting → alloy adjustment → holding → rotary degassing → filtration → casting

Industrial casthouses commonly combine degassing and ceramic foam filtration. Hydro, for example, describes treating aluminum inline with degassing and a ceramic foam filter to achieve low hydrogen levels and high metal cleanliness in forging stock production.

What Is Flux Treatment in Aluminum Melt Purification?

Flux treatment uses a formulated mixture of salts introduced into molten aluminum to promote specific refining reactions.

Depending on the flux composition and application, fluxes can assist in removing hydrogen, separating inclusions and modifying dross behavior. Granular or powdered flux may be added into the melt using suitable injection or immersion equipment.

Flux treatment should not be considered interchangeable with inert-gas rotary degassing. The chemical mechanism, operating conditions and resulting melt behavior are different.

Treatment

Primary mechanism

Main purpose

Desgasificación rotativa

Gas-metal mass transfer

Hydrogen removal

Refinado por fundente

Chemical and physical reactions

Melt refining and inclusion separation

Filtración con espuma cerámica

Physical interception

Solid inclusion removal

Skimming

Surface separation

Dross removal

The choice depends on alloy chemistry, furnace configuration, melt volume, production rate and required metal cleanliness.

How Does Ceramic Foam Filtration Purify Molten Aluminum?

Ceramic foam filtration removes solid non-metallic inclusions as molten aluminum passes through a porous ceramic filter.

Unlike degassing, the primary purpose of a ceramic foam filter is not to remove dissolved hydrogen. Instead, the three-dimensional pore structure promotes the separation and retention of solid inclusions from the metal stream.

Depending on filter design and operating conditions, inclusions can be retained through a combination of mechanisms including direct interception, attachment to the ceramic surface and changes in flow through the porous structure.

Ceramic foam filters are commonly installed in filter boxes or other filtration assemblies between melt treatment and casting.

Filtration factor

Why it matters

PPI

Influences pore structure and filtration behavior

Tamaño del filtro

Determines available filtration area and metal throughput

Material cerámico

Must withstand the alloy and operating temperature

Caudal de metal

Affects residence time and pressure drop

Carga de inclusión

Determines filter service life and performance

Installation

Poor sealing can allow unfiltered metal to bypass the filter

Filter selection therefore cannot be reduced to choosing the highest PPI available. The filter must provide an appropriate balance between inclusion removal, metal flow, pressure drop, capacity and casting requirements.

What Is the Difference Between Degassing and Filtration?

Degassing and filtration solve different melt-quality problems.

The simplest distinction is:

Degassing removes dissolved gas; filtration removes solid inclusions.

This distinction is particularly important in billet and slab casting. A melt may have an acceptable hydrogen level while still containing excessive non-metallic inclusions. Conversely, a highly efficient filter cannot remove dissolved hydrogen from the metal before solidification.

For this reason, demanding applications often use the two processes together.

Quality problem

Desgasificación

Filtración con espuma cerámica

Hidrógeno disuelto

Primary function

Not the primary function

Oxide inclusions

Limited secondary effect

Primary function

Solid non-metallic particles

Limitado

Primary function

Gas porosity risk

Directly addresses hydrogen contribution

Does not directly remove dissolved hydrogen

Pureza de la masa fundida

Contributes indirectly

Directly improves inclusion cleanliness

Hydro’s production descriptions also illustrate this combined approach: aluminum billet production can use degassing followed by filtration before Direct Chill casting.

What Is the Best Aluminum Melt Purification Method?

There is no single purification method that is appropriate for every aluminum alloy or casting operation.

The required treatment depends on the starting melt condition and the quality target.

For a production line with a significant hydrogen problem, the priority may be effective rotary degassing. If hydrogen is already controlled but inclusion levels remain high, filtration becomes more important. Where both dissolved hydrogen and non-metallic inclusions must be tightly controlled, combining degassing with ceramic foam filtration provides a more complete melt-treatment route.

Production requirement

Suitable treatment approach

Reduce dissolved hydrogen

Rotary inert-gas degassing

Remove non-metallic inclusions

Filtración con espuma cerámica

Improve overall melt cleanliness

Degassing + filtration

Control surface dross

Flux treatment + skimming

High-quality billet production

Controlled degassing + filtration + casting control

High inclusion sensitivity

Optimized melt treatment + high-efficiency filtration

The treatment should also be designed around the entire melt path, not only the purification station. Hydrogen or inclusions can be reintroduced after treatment through excessive turbulence, poor transfer practices, contaminated tools, refractory interaction or other sources.

How Can Aluminum Melt Purification Be Controlled?

A stable purification process requires measurable process parameters rather than relying only on visual inspection.

Hydrogen concentration can be measured before and after degassing, while inclusion cleanliness can be evaluated using appropriate metallurgical inspection and inclusion-analysis methods. Industrial aluminum producers use techniques such as hydrogen measurement and inclusion evaluation to monitor melt quality.

Important process variables include:

Temperatura de fusión

Hydrogen concentration before and after treatment

Gas type and flow rate

Rotor speed and immersion depth

Degassing time

Filter type and filtration area

Caudal de metal

Pressure drop across the filter

Carga de inclusión

Time between treatment and casting

The purpose of monitoring these parameters is not simply to produce a low hydrogen number. The objective is to maintain a stable melt condition from treatment through casting.

Why Should Degassing and Filtration Be Used Together?

Hydrogen removal and inclusion removal are related but separate parts of melt purification.

A well-controlled process therefore treats them as complementary operations:

Prevent contamination → melt and alloy → degas → filter → cast

This approach is particularly relevant when producing aluminum billet, slab, forging stock, extrusion feedstock and other products where internal metal cleanliness affects downstream processing.

AdTech’s aluminum melt-treatment solutions include rotary degassing equipment and ceramic foam filtration systems designed to address these two major aspects of melt purification. The exact configuration should be selected according to the alloy, melt capacity, casting method and required metal quality.

What Determines the Required Level of Aluminum Melt Purity?

The required melt quality is ultimately determined by the alloy, product and downstream process.

A general-purpose casting does not necessarily require the same hydrogen and inclusion limits as extrusion billet, forging stock or material intended for demanding surface finishing.

For example, Hydro specifies hydrogen below 0.2 mL H₂/100 g Al for certain forging-stock products, illustrating how a numerical hydrogen target can be tied to a specific product specification rather than treated as a universal limit for all aluminum melts.

The practical objective of aluminum melt purification is therefore not to pursue an arbitrary purity number. It is to establish a controlled combination of hydrogen level, inclusion cleanliness, alloy chemistry and casting conditions that meets the requirements of the finished product.

Aluminum melt purification removes dissolved hydrogen and non-metallic inclusions before casting.
